Cutting and Bending Tubes for Custom Handrail Production

t362-11

t362-11

Custom handrail tube bending starts with an accurate on-site measurement and a written drawing, then the tube is cut to length, bent on a mandrel or roller machine to the required radius and angle, and checked against a template. The bent sections are finished and installed on site, with the exact dimensions and fixing details confirmed with the project engineer.

Starting with an accurate on-site measurement

Every custom handrail begins at the building, not in the workshop. We measure the run length, the height of the handrail above the stair nosing or floor, the wall or post positions, and any landings or turns. Photos of the site and of the existing wall conditions help us spot problems before production.

  • Record the rise and run of each stair flight
  • Note wall thickness and fixing surface type
  • Mark where the handrail starts and ends

Measurements taken on a rough wall can differ from the finished surface, so we agree on the reference line with the client before drawing.

Drawing and written specification

From the measurements we prepare a drawing showing the profile, the bend points, the radii and the mounting brackets. A written specification lists the tube diameter, wall thickness, material, finish and the fixing method. Clients and architects approve this document before any material is cut, which prevents costly changes later.

For handrails that must meet the Israeli railing standard SI 1142, the design is reviewed against the standard, and any exact values are checked with the engineer.

Cutting the tube to length

Once the drawing is approved, the tube is cut to the calculated developed length. Each bend consumes a little material on the outside and inside of the curve, so the straight-line measurement on the drawing is not the same as the length of tube we start with. Clean square cuts matter, because a poor cut end makes the next bend harder to align.

We label each piece with its position on the drawing so the sections are assembled in the right order at installation.

Bending the tube to shape

Bending is where the drawing becomes a real handrail. Depending on the profile and radius, we use a mandrel bender for tight, controlled curves that keep the tube round, or a roller machine for gentler, larger-radius bends. The tube is supported so it does not flatten or wrinkle at the outer curve.

Checking each bend

After every bend the piece is laid against a template or the drawing. Angles and radii are checked before the next bend is made, so errors are caught while the tube can still be corrected.

Finishing, galvanizing and powder coating

Bent sections go to finishing. Steel handrails are typically hot-dip galvanized for corrosion protection and then powder coated for the colour and look the client chose. Stainless and aluminum parts receive their own suitable surface treatment. Finishing is planned early, because coating thickness and handling can affect how tightly parts fit together.

Before dispatch, each finished section is inspected for coating defects, dents and dimensional accuracy.

Installation on site

On site the handrail sections are fixed to the wall brackets or posts in the sequence set during production. We check alignment with a level along the full run, confirm that joints are tight and smooth, and make sure the height and clearance match the specification. Fixing into concrete, tile or other surfaces uses methods suited to the substrate.

  • Confirm the bracket layout against the drawing
  • Fit sections in the marked order
  • Check alignment, joints and final height

Frequently asked questions

Why can't the tube be bent without a drawing first?

A bent handrail depends on exact lengths, radii and bend angles that must match the building. Without a drawing, the tube is likely to be cut to the wrong length or bent into the wrong shape.

What is a mandrel bender used for?

A mandrel bender supports the inside of the tube during bending, which helps keep the cross-section round on tight curves. It is commonly used when the bend radius is small.

Do bent handrails need to be coated after bending?

Usually yes. Galvanizing and powder coating are applied after bending so the protective layer covers the whole handrail, including the curves.

Who checks the handrail dimensions against the standard?

The design is reviewed against the Israeli railing standard SI 1142, and exact values are confirmed with the project engineer before production.

Common mistakes to avoid

Starting production from a rough sketch without on-site measurement is the most common error. Cutting the tube to the straight-line distance instead of the developed length also leads to pieces that do not fit.

Our recommendation

Measure the run twice, send photos of the wall and fixing points, and approve the written drawing before any material is cut. Ask for the bend radii to be confirmed against the standard early.

Summary

Custom handrail tube bending is a planned sequence of measuring, drawing, cutting, bending, finishing and installation, and each step protects the next. Accurate information at the start is what makes the final handrail fit.
