Aluminum Door Assembly Process: From Profile to Installed Door
t418-17

An aluminum door is built from extruded aluminum profiles that are cut to length, mitered or joined at the corners, fastened with mechanical joints and reinforcements, then fitted with hardware and glazing or panels. The process runs from an on-site measurement and written specification through factory production and finishing to installation on site.
Step 1: Measurement and Site Survey
Every aluminum door starts on site. Our team measures the opening at several points, checks whether the walls are square, and notes the floor level, the swing direction and the position of any threshold or lock. Photos taken during the visit help us confirm details that are easy to forget later.
- Opening width and height at top, middle and bottom
- Wall thickness and frame depth available
- Swing direction and opening side
- Hardware and glazing preferences
Accurate measurement is the foundation of the whole process, because the profiles are cut for this exact opening.
Step 2: Drawing and Written Specification
Once the measurements are recorded, we prepare a drawing and a written specification. The drawing shows the frame layout, the profile types and the position of hinges, locks and reinforcements. The specification lists materials, finish and glazing so that nothing is left to guesswork.
You review both documents and approve them before production begins. Changes are far cheaper at this stage than after cutting has started.
Step 3: Extrusion of the Profiles
Aluminum door profiles are made by extrusion, where heated aluminum billet is forced through a shaped die to create the frame and sash sections. The profiles are then cooled, straightened and cut to stock length. The chosen profile system determines the wall thickness, thermal behavior and how the sections interlock.
Each profile is checked for straightness and dimensional accuracy before it moves to the cutting stage, since small deviations at this point show up as gaps in the finished door.
Step 4: Cutting, Joining and Reinforcement
Profiles are cut to the drawing dimensions, usually with mitered ends at the corners. The pieces are joined with corner connectors and mechanical fasteners, and the sash is assembled around the glazing or panel. Where the door is heavy or large, steel reinforcement is inserted inside the profile to keep it rigid over time.
- Accurate mitered corners for a clean look
- Mechanical joints sized for the door weight
- Reinforcement at hinge and lock points
Step 5: Hardware, Glazing and Finishing
After assembly, hinges, locks, handles and seals are fitted. Glass or infill panels are installed and secured with glazing beads. The finished door then receives its surface treatment, such as powder coating in the color you chose, which protects the aluminum and gives a consistent appearance.
Each door is inspected for smooth operation, tight seals and correct alignment before it leaves the factory.
Step 6: Delivery and Installation on Site
The door is transported to the site and installed into the prepared opening. The frame is leveled, plumbed and fixed to the wall, and the gap is sealed to keep out water and air. Our installer checks the swing, lock and closing action with you before finishing.
Following the approved specification and site conditions, the installation is completed with the door operating smoothly and sealed properly against the frame.
Frequently asked questions
How long does the aluminum door assembly process take?
The time depends on the size of the door, the glazing choice and the production queue at the factory. Your written specification and our schedule confirm the timing for your specific order.
Why is on-site measurement done before production?
Walls are rarely perfectly square or identical in size, so the door is built to the actual opening. Measuring first prevents gaps, misalignment and costly rework.
Can I change the glazing or color after approving the drawing?
Changes are possible before production starts, but they become harder once profiles are cut or finished. We recommend deciding glazing and color at the specification stage.
Who fits the door, and is the frame sealed after installation?
Our own installer fits the door and seals the gap between frame and wall. We check swing, lock and alignment with you before the job is closed.
Common mistakes to avoid
The most common mistake is ordering from an approximate measurement instead of a survey of the actual opening. Changing glazing or color after cutting has started also causes delays and extra work.
Our recommendation
Measure the opening yourself at three heights and widths, and share photos before the site visit so the drawing is accurate from the start. Decide glazing and finish during the specification step rather than later.
Summary
Aluminum doors are built step by step: measure, draw and specify, extrude, cut and assemble, add hardware and finish, then install on site. Each stage depends on the one before, so accuracy at the start protects the result.
